I have tried to save as..to avi and mp4... get to 80% or so and error... then a force close..

Which version are you using ?
There was some changes in the latest experimental version to try to prevent this issue, I think it's same as bug 232.
I'm using 0.8.7.... just downloaded it the other day.
I saw the error that had multiple stop watches... I too am using stopwatches...4 to 8 max.

If you can please try with the experimental version here and report if it's better or not. As noted in the bug report I have tried to mitigate the issue according to most common cause for this error message.
However I cannot reproduce the issue myself (tried with 100+ stopwatches) and so far there's no feedback about whether the changes are helping or not.
